Foam core board can be purchased at any craft or art supply store. I use a
1/4 inch sheet glued on top of plain old insulation styrofoam sheets - enough
to build up the needed thickness of about 2 inches. Foam core is nice and
firm and you can make good crisp edges with a utility knife. I then used very
coarse sand paper to finish shaping out the inserts.

This is a very nasty, messy job. Keep a vacuum handy because you'll have
little styrofoam balls sticking to EVERYTHING in sight!

Once the insert is done I use acrylic upholstery velvet for the fabric. Works
beautifully. ;) It is expensive though, so you don't want to mess it up.
